Power Shortage for Overseas Mines: How Diesel Generators Secure Stable Processing Operations

Most small and medium mineral projects in Africa, South America and Southeast Asia face chronic power grid problems: unstable voltage, frequent blackouts, long-distance grid connection delays and insufficient local power capacity. For gold washing plants, crushing lines and gravity separation workshops, unexpected power cuts can cause huge losses — ore blockage in crushers, sediment in ball mills, gold recovery reduction, equipment damage and wasted raw ore.

Diesel generator sets become the most practical, fast-deployable power source for off-grid or weak-grid mines. Proper generator configuration matches your whole processing line load and avoids oversize investment or insufficient power output.

1. Main Power Risks for Overseas Mineral Processing Plants

  • Sudden grid blackout: Interrupt crushing, grinding and pumping systems; material jamming needs manual clearing, 4–12 hours downtime for medium placer gold plants.
  • Voltage fluctuation: Motors of vibrating screens, centrifuges and slurry pumps easily burn out under unstable voltage, maintenance cost increases greatly.
  • Slow grid construction: Remote mine sites often take 6–18 months to connect national grid, delaying project commissioning.
  • Peak power shortage: Local grid cannot support full-load startup of heavy mining equipment, especially high inrush current when jaw crushers start.

2. Core Principle: How to Calculate Generator Power for Ore Processing Lines

Mining equipment has high starting current. We cannot simply add up motor rated power directly. A safety margin of 1.2~1.4 times is recommended, and we must prioritize the largest single motor for startup load calculation.

Processing Line Scale Recommended Diesel Generator Typical Application
10-15TPH Placer Gold Washing Plant 90kW 120kW / 150kW Trommel screen + vibrating gold washer + centrifugal concentrator + slurry pump
20-30TPH Rock Gold Crushing & Grinding Line 160kW 200kW Jaw crusher + ball mill + shaker table + flotation cell
50TPH Mobile Crushing Station 260kW 320kW Mobile jaw & cone crushing for hard rock mines

Note: 1.2~1.4 safety factor reserved for motor starting surge. If altitude >1000m, generator power derating must be considered (approx 10% power loss per 1000m elevation).

3. Two Operation Modes: Standalone Power & Grid Backup

3.1 Off-Grid Standalone Power (Most common for remote African mines)

The generator works as the primary power source for the whole mineral processing plant. The complete system includes diesel genset, control cabinet, ATS automatic switch, fuel tank and cable distribution. Suitable for mines with no grid access, widely used in Burkina Faso, Sierra Leone, Mozambique, Mali gold projects.

3.2 Grid Backup / Emergency Standby Power

ATS auto transfer switch detects grid failure, automatically starts the generator within 8–15 seconds to keep processing line running continuously. It prevents sudden shutdown damage for mines already connected to unstable national grid. This solution is popular in Morocco, Tanzania and Ghana mines.

4. Key Selection Tips for Mining Diesel Generators

  • Choose continuous prime power rating, not standby power: Standby power can only run 1 hour per 12 hours; prime power supports 24h continuous ore processing.
  • High temperature & dust-proof design: Mine site air contains heavy dust, ambient temperature often exceeds 40℃, air filtration and heat dissipation must be reinforced.
  • Long fuel tank & remote fuel supply: Large capacity base fuel tank supports 8–24h continuous operation, reduce frequent refueling labor cost.
  • Parallel expansion option: For later capacity upgrade, multiple gensets can run in parallel to meet increased processing tonnage.

5. Common Mistakes Mine Investors Make

  1. Select generator power equal to sum of motor rated power, ignoring starting surge → generator overload & shutdown when crusher starts.
  2. Ignore altitude derating: mines located above 1000m use standard sea-level genset, actual output drops and cannot fully load the plant.
  3. Save budget on ATS automatic switch, rely on manual switch: long power interruption still causes ore blockage and production loss.
  4. Neglect dust protection: engine air filter blocks quickly, frequent maintenance and shortened service life.

FAQ

Q1: How much fuel consumption per hour for a 200kW prime diesel generator at 75% load?
A: Around 42~48 L/h. Actual consumption changes with load, fuel quality and ambient temperature. Most mineral plants run at 70–80% load for best fuel economy.
Q2: Can one generator supply both washing plant and camp living power?
A: Yes, but we need to separate loads in design. Living power is small, but avoid adding sudden large electrical appliances together with crushing equipment to prevent voltage drop.
Q3: How long is the delivery cycle for mining diesel gensets?
A: Standard models 15–25 working days. Custom high-dust, high-altitude reinforced units take 30–40 working days.
